If the AIR light is not turning on, the router is not connecting to your wireless network (as you correctly deduced). Your config files look correct. The switching power supply on the router is, if I remember correctly, for the 3.3V rail that supplies power to the CPU and most of the other digital ICs on the board. The 5V wall wart that comes with the router provides regulated 5V power for the USB port. There could be other things on the 5V rail ...

I'm confused as to how you got tftp to work without being able to ping the router. If tftp works, then the network connection to the router is obviously working.

Since my original post, I have found that TechSpray G3 series flux remover works really well, but will melt some plastics. It is truly nasty stuff, I wear gloves and goggles when using it.

Yeah, that is a good place to get 5V, that pin comes right off the wall wart which is a nice regulated 5V source.

The serial enabled 3.3V LCD *should* work, but I have never used one before so I can't say for sure!

Any idea what format the mass storage device on the device is? You may need to install the corresponding fs kernel module, ie. kmod-fs-vfat, or kmod-fs-ext3, etc.

Originally, I wanted to gut an old AM/FM table radio and stick the WL520gU inside. I still think this would be really cool to do - you could even stick the LCD behind the tuning dial and repurpose the tuning knob to control a potentiometer.
